A new forming class, incremental sheet-bulk metal forming (iSBMF), has emerged to meet future economic and ecological demands, particularly in the automotive sector. It is suited for weight- and load-optimized functional components like starter gears and synchronizer rings. As individualization trends rise, manufacturing processes must adapt to produce a diverse array of products. Incremental forming processes offer the necessary flexibility, as workpiece geometry is determined by simple forming tool kinematics. iSBMF involves the incremental forming of sheets with controlled three-dimensional material flow through localized bulk forming operations on sheet metals with initial thicknesses of 2-3 mm. A notable aspect is the small forming zone relative to the workpiece volume, resulting in lower forming forces. The innovation lies in the precise control of 3D material flow across multiple forming operations. A specialized five-axis forming press enables various operations, allowing customization of workpiece contours, sheet thickness, and hardening according to specific needs. To enhance understanding of iSBMF, analytical frameworks were developed to provide insights into deformation mechanics and assess the impact of key process parameters on force requirements.
